Castable Curing and Baking Schedule
Abstract: Castable spalling rarely happens in service; it happens on first heat-up. Poor curing and a steep baking ramp let trapped steam crack the lining. Curing conditions, demoulding time, and how to build a multi-stage baking schedule.
Main text: When a castable lining fails, the usual suspects are material quality or workmanship. In reality a large share of spalling and explosive spalling traces back to curing and baking — two steps that cost nothing but time, and are therefore the first to be squeezed by the schedule.
1. Curing: wet curing is not optional
Hydration needs water and time. Ideal ambient temperature is 10 to 25 degrees Celsius, curing 24 to 48 hours before demoulding. Low-cement castables are especially sensitive to early drying: once the surface dries out, hydration stops, strength stalls, and edges crumble on demoulding.
Wet curing means covering with damp hessian or plastic sheeting and spraying water periodically. Protect from freezing in winter and from sun and wind in summer. A whitening surface is the sign of water loss — rewet immediately.
2. The logic of a staged baking ramp
Baking lets free water and combined water escape before they flash to steam. A ramp that is too steep vaporises water inside the lining, and steam pressure above the lining strength causes explosive spalling. Hold stages near 110, 200, 350 and 600 degrees Celsius, with the longest hold at 110 — the plateau where free water is released.
Hold at 110 C: start from 1 hour per 25 mm of lining thickness, double for thick sections. - 200
200 to 350 C: combined and crystal water release zones — ramp and hold both slow. - 600
Above 600 C: ceramic bonding develops, and normal heat-up to operating temperature is safe.
3. Two common misjudgements
First, copying someone else’s baking curve. The same castable with different lining thickness or a different season needs a different schedule; the time saved now is repaid as spalling later. Second, restarting quickly after an interruption: residual moisture in the lining never finished its process, and the second heat-up spalls worse than the first.
In one line: curing sets the ceiling of lining strength, and baking decides whether that strength survives. No matter how tight the schedule, these two windows cannot be cut.
