Die Misalignment and Flash Control
Abstract: Most forging dimensional rejects are not die-design errors. They come from poor die alignment, worn guides and off-centre blows, showing up as mismatch across the parting line and runaway flash. Sources, causes, and a practical inspection sequence.
Main text: Die misalignment means the upper and lower dies are offset along the parting line, leaving a step on the forging. Flash out of tolerance means flash that is too thick or too wide, or that survives trimming. Both cause dimensional rejects and material waste, and in most cases the cause is the machine and the setup rather than the die design.
1. Worn die guidance. Excessive clearance between guide pins and bushings, or rounded interlock features, lets the two halves shift relative to each other during the blow. On an older die this is the most common cause of mismatch.
2. Incomplete alignment at setup. Scale or burrs trapped between the die holder and the anvil or press table, uneven shims, or no alignment check before the first blow.
3. Loss of machine accuracy. Worn ram guides, a loose anvil block, or parallelism out of tolerance between the press slide and the table. An idle blow will often sound off-centre.
4. Off-centre loading. A billet placed away from the cavity centre, or an offset cavity, generates a lateral component of the blow force that pushes the upper die aside.
- 飞边仓桥部磨损变大:桥部高度增加后金属外流阻力下降,飞边自然变厚;
Flash land worn wider: as land height increases, resistance to outward metal flow drops and the flash thickens. - 坯料重量超差:下料偏重,多余金属全部转成飞边,切边载荷也跟着上去;
Billet weight out of tolerance: excess metal all becomes flash, and the trimming load rises with it. - 打击能量过大:多打一击、能量设定偏高,飞边被压薄压宽;
Excessive blow energy: an extra strike or an energy setting too high thins and widens the flash. -
Die face worn or sunk: cavity depth decreases, flash becomes relatively thicker, and forging thickness exceeds the upper limit.
Step one, billet: weigh and measure the cut blank, ruling out the cutting operation first.
Step two, setup: clean the mounting faces, check the shims, and verify alignment with a template.
Step three, guidance: measure pin-to-bushing clearance and actual mismatch, and replace the guide elements if out of tolerance.
Step four, machine: ram guide clearance, anvil mounting, slide parallelism.
Step five, and only then, suspect cavity dimensions: go back to the drawing and check flash land height and cavity depth.
The order matters because the first four steps take under an hour, while stripping the die to check the cavity often wastes a full day for nothing.
Check after every setup: measure mismatch on all four sides with a template or scriber, record the values on the setup sheet, and correct them on the spot instead of waiting for the first part.
Lay out the first piece of every shift, and sample mismatch and flash thickness at intervals through the run.
Keep die records: log guide clearance, flash land dimensions and cumulative blow count. Service the die or replace guide elements at the limit, not after a batch has been scrapped.
Verify the billet: sample blank weight per lot and hold the tolerance to half of what the process allows, leaving margin for flash.
Summary Eight out of ten misalignment and flash problems come from how the die was mounted and how much it has worn, not from how it was designed. Work the inspection from the outside in, and get alignment and guide clearance under control first — most of the problem disappears at that point.
