Closed-Die vs Multi-Directional Forging
Abstract: Open-die forging needs flash but tolerates billet weight variation; closed-die forging saves material yet is extremely sensitive to blank weight and press stiffness; multi-directional forging makes integral parts with side recesses at higher cost. Where the boundaries actually lie.

Main text: Choose the wrong process route and every later effort goes into patching. Open-die forging on a complex part leaves machining hours you cannot remove; closed-die forging on a simple part saves material that does not cover the die cost. The boundaries, route by route.
The die has a flash gutter, so metal can escape outward. Billet weight tolerance is therefore loose: typically ±3% is workable.
Advantages: simple die construction, wide application range, lower press tonnage requirement, and fast to debug.
Drawbacks: material utilization usually 60-75%; flash must be trimmed and returned to melt; flow lines are cut at the flash, so mechanical properties near the parting line are weaker.
Suited to: small and medium batches, moderately complex shapes, and parts that will be extensively machined afterwards.
The cavity is closed, with no flash gutter or only a minimal one. Billet volume essentially equals forging volume plus a small loss.
Three hard prerequisites: billet weight controlled to ±1%; sufficient press stiffness and energy control accuracy; high die fit and guidance accuracy. Miss one and the process will not hold.
Advantages: material utilization of 85-95%; continuous flow lines following the contour give better mechanical properties; small machining allowance.
Drawbacks: extremely sensitive to blank accuracy — overweight means incomplete fill or a burst die, underweight means short fill; high die cost and long development time.
Suited to: high volume, rotationally symmetric or near-symmetric shapes, and expensive materials such as stainless steel, aluminium alloys, superalloys and copper alloys.
Several parting directions or punches apply pressure simultaneously, forming integral parts with side recesses, flanges, or a hollow with a closed bottom.
Typical parts: valve bodies, tees, flanged shafts, hollow shafts and fittings with internal cavities.
Advantages: weldments or machined parts become a single forging, cutting operations and eliminating weld inspection risk, with flow lines left continuous.
Drawbacks: high equipment investment in multi-directional or dedicated hydraulic presses, complex dies, long process development, and no payback at low volume.
Suited to: shapes that must be formed integrally, at volumes high enough to absorb the tooling.
1. Shape: side recesses and internal cavities cannot be produced open-die, so go multi-directional. Rotationally symmetric shapes favour closed-die.
2. Volume: below a few thousand pieces the tooling does not amortize; stay open-die.
3. Material price: stainless steel, aluminium and superalloys make material savings valuable, which favours closed-die.
4. Downstream machining: where finish requirements are tight and machining hours are high, the machining saved by closed-die is also a return.
First, running a closed-die tool with open-die blank accuracy: the first batch is scrap, and the die design gets blamed.
Second, ignoring press stiffness in closed-die work: elastic deflection under load reduces effective cavity volume and the part does not fill.
Third, poor parting-line design in multi-directional forging: metal escapes sideways, the flash lands where it cannot be trimmed, and the operation falls back to hand finishing.
Summary Route selection is not a comparison of advanced against obsolete. It is a match between volume, shape, material and equipment. Closed-die saves material but demands accuracy; multi-directional forms complex parts but demands investment; open-die is the most flexible and the most wasteful.
